Elastomers in Oil & Gas

High-performance HNBR, FKM, and specialty elastomers for oil and gas applications including downhole sealing, high-pressure and high-temperature environments, and H2S resistance.

Introduction to Elastomers in Oil and Gas

The oil and gas industry operates in some of the most extreme environments on Earth, from deep subsea wellheads at pressures exceeding 15,000 psi to desert surface facilities where ambient temperatures routinely exceed 50 degrees Celsius. Elastomer seals are critical components throughout the entire hydrocarbon value chain, from exploration and drilling through production, refining, and distribution. Seal failure in oil and gas applications can result in well control incidents, environmental releases, production losses, and significant safety hazards for personnel.

The unique combination of high pressures, extreme temperatures, aggressive fluids (crude oil, natural gas, H2S, CO2, brine, completion fluids), and explosive decompression conditions makes oil and gas one of the most challenging industries for elastomer material selection. Materials must not only resist the chemical environment but also maintain their mechanical properties under sustained high-pressure exposure and rapid pressure changes that can cause catastrophic seal failure through explosive decompression.

High-Performance Elastomer Materials for Oil and Gas

HNBR (Hydrogenated Nitrile Rubber)

HNBR is the workhorse elastomer of the oil and gas industry, offering a superior combination of oil resistance, high-temperature performance, and mechanical strength compared to standard NBR. The hydrogenation of the butadiene segment in the polymer backbone dramatically improves heat resistance, ozone resistance, and resistance to H2S (sour gas) environments. HNBR advantages for oil and gas include:

  • Excellent resistance to crude oil, natural gas condensates, and drilling fluids
  • Temperature capability from -30 degrees Celsius to 150 degrees Celsius (some grades to 165 degrees Celsius)
  • Outstanding resistance to H2S sour gas environments per NACE MR0175/ISO 15156
  • Superior explosive decompression (ED) resistance compared to NBR and FKM
  • Excellent abrasion resistance for dynamic sealing applications
  • Good resistance to amine-based gas sweetening chemicals
  • High tensile strength and tear resistance for robust seal performance

FKM (Fluoroelastomers)

FKM provides the highest continuous temperature capability among commonly used oil and gas elastomers, making it the preferred choice for high-temperature wells and surface equipment. Specialty FKM grades are formulated specifically for oil and gas applications with enhanced explosive decompression resistance and compatibility with specific fluid environments:

  • Continuous temperature capability to 200 degrees Celsius (some specialty grades to 230 degrees Celsius)
  • Excellent resistance to hydrocarbons, aromatic solvents, and chlorinated fluids
  • Good resistance to CO2 and mild sour gas environments
  • Low-temperature FKM grades available for subsea applications (to -40 degrees Celsius)
  • Peroxide-cured grades with improved chemical resistance and reduced compression set
  • ED-resistant compounds specifically designed for rapid gas decompression service

FFKM (Perfluoroelastomers)

FFKM is specified for the most extreme oil and gas applications where neither HNBR nor FKM can survive. Ultra-deep wells, high-temperature/high-pressure (HTHP) completions, and aggressive chemical injection environments often require the near-universal chemical resistance and thermal stability of FFKM. While significantly more expensive than HNBR or FKM, the cost of FFKM seals is often justified by the extreme cost of downhole seal replacement or the consequences of well control failure.

Downhole Sealing Applications

Downhole environments present the most extreme conditions for elastomer seals in the oil and gas industry. Packer seals, production tubing connections, downhole safety valves, and completion tool seals must function reliably at depths exceeding 20,000 feet where temperatures can reach 200+ degrees Celsius and pressures exceed 15,000 psi. These seals are often inaccessible after installation, requiring materials and designs that provide reliable service for years without maintenance or replacement.

Explosive decompression (ED) resistance is a critical material property for downhole seals. When wellbore pressure drops rapidly (during well testing, completion operations, or pressure cycling), gases that have permeated the elastomer seal at high pressure can expand faster than they can diffuse out of the material, causing internal blistering, cracking, and catastrophic seal failure. HNBR and specialty ED-resistant FKM compounds are designed to resist this failure mode through optimized polymer crosslink density and filler systems.

Surface Equipment Sealing

Surface equipment including wellhead assemblies, christmas trees, choke manifolds, separators, and pipeline connections all require elastomer seals designed for oil and gas service. Blowout preventers (BOPs) use large-diameter elastomer seal elements that must provide absolute sealing integrity under emergency well control conditions. BOP rams, annular preventers, and pipe rams incorporate specially compounded elastomers designed for high-pressure sealing against drill pipe, casing, and open hole.

Pipeline seals, valve packing, and flange gaskets throughout oil and gas gathering, processing, and transmission systems must resist the specific fluid composition and operating conditions of each installation. Sour gas pipelines require elastomers qualified per NACE MR0175 standards, while high-temperature process equipment may require FKM or FFKM seals.

Standards and Qualification

The oil and gas industry has developed comprehensive standards for elastomer material qualification and seal testing:

  • NORSOK M-710: Qualification of non-metallic sealing materials for use in the petroleum industry
  • ISO 23936: Non-metallic materials in contact with media related to oil and gas production
  • NACE MR0175/ISO 15156: Materials for use in H2S-containing environments
  • API 6A: Specification for wellhead and christmas tree equipment
  • Total GS EP PVV 142: Rapid gas decompression testing for elastomers
